I'm having the issue with my 80-400mm @400mm@ wide open. The images are totally blurred not due to out of focus but due to having lots of chromatic aberration causing multiple images formed by the cyan on one side, the actual image in the middle, and the magenta on the other side when view at 100%. This is probably my worst lens made by Nikon.
So far all my Sigma Art prime lenses are spot on with a little fine tuning using the USB port.

Your lens sounds broken / misaligned. I have an 80-400G and it is very sharp at 400 f/5.6... I won't claim that it is the sharpest lens I have shot or used, but it yields results that I have published and lacks all of the qualities that you have described. There are so many others who have used the lens professionally, that your characterization of it being the worst lens is likely based on your sample size of n = 1.
Maybe you should send your lens in for repair.

Definitely defective even after sending in 3 times to get it fix, but Nikon said their own copy also has similar issues. They are just using this excuse of within specs to do nothing. Yes, even you said is only n=1, but an issue not resolved is still an issue.
Like you said you have a good copy and trenchmonkey also gets a good copy after 3 tries. That doesn't mean there are no bad copies around.
And by now we all knew that Nikon's quality is not always consistent.

I got a "halo" effect in images shot at 400mm f/5.6 on my 80-400 (which I sold subsequently), and it is something that is similar to what you describe, but it was okay stopped down to f/8. Some others say they're happy with the lens at f/5.6, but when I look at other people's images I still get an impression of not that great detail and clarity. I think replacing the lens might result in a better lens, or not, depending on luck. I think with such a complex lens it would be unlikely that Nikon would do adjustments to it, rather they would replace the interior barrel with all the optics, VR and AF-S motor as one chunk in service, if it were determined faulty. However, it's a 5x zoom lens and Nikon may have set tolerances for it that are more lax than you or I would like.
The 200-500 Nikkor is sharper, but it has a bit slower AF and the zoom is quite stiff, there is no nano coating and the lens is of course much heavier than the 80-400, so it is debatable whether it can be considered a replacement for the 80-400. But it is probably more satisfactory optically unless you shoot into the light, potentially leading to flare.

Well, they're primes, there is usually very little sample variability in fixed focal length lenses.

Yes, you were right, only at maximum aperture of f/5.6 and will not happen stopped down. Sounds similar.

I agree with everything you have just stated... just wanted to point out that it sounds as if your lens is a bit of an anomaly

Funny thing here... this is exactly what happened with my two 200-400VR lenses. When shooting subjects against bright backgrounds (like snow) at 400mm and f/4, the 200-400VR would produce a soft halo around subjects. Stopped down, this halo would be gone by f/5. It seems as if these complex formulas produce a lot of internal reflections.

Despite I'm pretty spoiled by owning some of the best lenses I'm really impressed with this lens.
Contrast, sharpness, large FL range, fast and accurate focus acquisition, good OS (my little daughter shoots it handheld at 600mm (FX) with shutterspeeds of 1/125 with a high keeperrate.) the 200mm macro useability, build and weathersealing compensate for the variable aperture, lack of internal zoom and less subject isolation.
This is especially true if this lens is combined with a better performing body (ISO/noise.)
I was less thrilled to see her sell her new 500PF but I could understand her. (partially ) and she sold it for the current retailprice, so no harm done in the end.

My shootin' buddy D500/200-500 went head to head /side by side on the captures above.
BCNH across the pond and banking. We ended up with the same shots, sharpness a wash
but the backgrounds were smoother with the 60-600. AF speed has been a pleasant surprise.
Appreciate your input (via Daughter) to this thread. FWIW I get a lot more "pop" with my D810
and D750 using the uber zoom. The range is fantastic for daytime rodeo...no more 2 lens/body
gymnastics. I'd be interested to see some of your Daughter's work if you have a link to share. Thx!
