Paul, thanks again for taking the time to pull this all together.
As a curiosity question to anyone, is there an "easy way" to print this entire thread out so that it can be saved for future reference. I've tried cut & pasting, but sometimes it doesn't print quite right.
Thanks for the tutorial. I've been doing something similar but it's taken me much longer. Your tutorial has showed me some photoshop techniques that will significantly speed my process up and give me a better result. I just hope I don't loose this bookmark.

Setup an Evernote account (free - www.evernote.com) and save it to that. You'll never lose it that way, and it's fully searchable. (Awesome way to collect photo tips (among many many many many other things) is Evernote.)
Have you ever tried fluid mask for your cutouts? I use it and could do this cutout in less than 15 minutes. It really is an awesome tool. I use it for all my posters. It was the best $$$ I've spent. The only downside is you've got to take the time to learn it.
