Think of how a magnifying glass melts things, its focused onto one tiny little point. That small point is going to be nowhere near the sensor area, so I'm calling this bogus on "melting from sun flare".
I think it could be a glue that oozes or seeps from somewhere due to heat build up from prolonged use. Again, I've seen multiple Canon cameras show this same stuff (2 of them were mine, I've had friends shown the same thing) and I don't know what it is, but it didn't affect my cameras.
Yeah it could have definitely been from that. The stress on the sensor during that mode is already hot enough that you can't run that mode for longer than 10mins? in normal mode. Now combine that direct sunlight and assuming the lens was like the 50 1.2, could have been a deadly combination. Guessing Canon doesn't have a failsafe sensing system built into it to stop live view mode like Nikon does with the SB900 flash overheating.

Sure if you offer your cameras for the myth busters to test with..
I have actually tried to start a fire with my camera lenses on a "nature outing". I have to admit it is pretty hard to do even with direct sunlight.. And by pretty hard I mean I found it impossible. I doubt the flare actually caused those burns. Sorry to see your camera damaged though. Best of luck to you! Oh and amazing work as always.
Im suspecting heat buildup from internal wiring and circuit boards, still, it never affected my cameras to send them in. I will continue to shoot w/flare.

Well, I'll be certain to post what they said. I had 2 lenses go in last week and sent back. The damage anylysys was very vague. It would be nice to actually talk to the technician who repairs my body. I'd love his/her thoughts.
Glue though? Really? Seems far fetched but anythings possible. Again, after explaining the issues, burns and symptoms, Canon said it was likely due to shooting into the sun. The jury's still out.
not really glue but epoxy.
some epoxies cure at relatively low temps - low 100C.
it is possible that this is a formation of out gassing or....
just a little messy glue job that you happen to notice.
there can be a fundamental issue w/ live view-flairs-heat combination though.
a Technician, generally, is not going to help you .... you need to talk to someone in R&D or the package design group that handles the sensor and or shutter area.
The technicians will get a bulletin if they are lucky.

after breakfast w/you three when you told us about it and the four of us basically figured it out, then seeing the inside of quan's melted yet still working 5d1 i was anxious to look inside my 5d2 at home after assisting for JasonQTran. As soon as i got home I checked mine out and no burns. after seeing quan's damage first hand guys these are defiantly burns. Sams 2nd macro shot is good and seeing it first hand pretty much seals the deal. Quan and Sam shoot into the sun -a- -lot-. like Sam said, if the suns out he's shooting for flare.
note that the sensor isn't damaged it's the area directly above the sensor that was damaged on quan's working 5d1. Sam's damage is in the same place above the sensor and the shutter curtains have burns too right sam? with no visual damage to the sensor.
hopefully it's just a simple shutter replacement...

I tried to see side by side if there was any noticeable damage to the sensor with my other body and I couldn't tell. Reflections and rainbow made it difficult. It's been shipped to Canon. Hoping for the best.
